Think hand winding is hard?I don't doubt that it is, but Try it with a mouse and keyboard ...........the images below are the result of over 40 hours of modeling. Now complete it is one continuous, 3d pattern wrapped, wound coil ,conformed tightly to the magnet frame model just like the real thing. More detail in your model means less suprises in manufacture.

^5 turns = 9 hrs modeling^

^10 turns = 16 hrs modeling^

^19 turns = 20 hrs modeling^

^27 turns =26 hrs modeling^

^34 turns=30 hrs modeling^

^45 turns = 36 hrs modeling^

^49 turns= 37 hrs modeling^

^finished coils = 42 hrs modeling^

I am nowhere near compleation on this project , remember this motor is being designed for a 1 off custom hybrid 1g xmod, so there will be at least 3 motors built when the design and development work is compleated for project NIGHTMARE.

That method would work but I wanted to accuratly portray the minute inconsistancys in the hand winding process(sush as minor kinks , slightly different tentions ,and wind angles). I wrote a autolisp routine to give me randomized segments (much like tetris but spherical peices instead of squares) slow and painful ?,yes, real world accuracy? ,check.

Given that I've been doing only geometric shapes, the amount of detail you've put into this is greatly revered. :) However, couldn't you have drawn a long curve in the shape of 49 turns, drew the diameter of the tire, and extruded that diameter using the long curve as a rail? It might not be perfect, but it sure wouldn't take almost two workdays' worth for results. :wink:

The idea behind the twisted armature was initaily for looks (you must admit it looks "TWISTED"), then came the idea of putting the existing armature mass to work to cool itself in a more passive fasion then a fan blowing air into or around the can. The therory went if I twisted the armature hard enough and bent the magnet coil laminations 30 degrees oposing each other, that magnet frame it's self would work like a archimedies screw pump. Instead of moving water, it would pull cool air through its vortex absorbing heat away from the coils and magnets then expelling it out of the vents on the top, botom, and endbell.

After conception I started researching. I found that indeed the extreme twist would likley cause a serious timing problem. Then I discovered that using aluminium to form the motor can would significantly weaken the available magnetic feild in and in all probability would produce undesired results.

And then there is the dual brushes, it has been pionted out, and I concour with the opinion that this design gains little advantage over a single set of brushes, furthermore that the configuration of the brushes shown in the conceptual images is aniquated and obsolete. Since newer brush technology exists already, I will incorporate them into the redesign.

I have also been looking into the slot car forums and find the motor configurations and designs used there to be very intriging..... so expect a slot inspired flavor to the can redesign. I am not forgetting about the truck and crawler guys either, In fact ,a collage student I know and trust has agreed to develop a "fording" kit for hostile or wet enviorments alongside the professor and I.

:twisted: Winding, I wound in 1mm incriments positioning every 3d point in the path by hand :twisted:
